When developing metallic effect coatings, formulators often encounter a confusing problem: two aluminum pastes with almost identical particle size distribution can show completely different visual results after spraying in the same resin system. One presents deep mirror like metallic depth, while the other produces obvious sparkling grain.
Adjusting particle size cannot always solve this difference. Some fine aluminum flakes still sparkle strongly, while certain coarse sized products show little glitter.
The hidden key factor is the micromorphology of aluminum flakes. Particlesize distribution controls sparkle scale, yet micro morphology determines light reflection behaviour. This article explains flake morphology classification, optical principles and selection suggestions to help you choose suitable aluminum paste accurately.
1. What Is Aluminum Paste Micro-Morphology
Micromorphology refers to the 3D geometric features of single aluminum flakes, mainly including three indicators:
- Thickness to diameter ratio
- Edge smoothness
- Surface flatness
Morphology and particle size distribution are independent parameters. Even with the same particle size, different micro structures will lead to totally different metallic appearances.
2. Two Typical Flake Structures: Silver-Dollar & Cornflake
Silver-Dollar-Type
Produced by special milling technology, flakes are mainly deformed by bending and flattening instead of tearing.
- Thick and uniform flake thickness
- Smooth, rounded edges
- Flat flake surface
- Narrow particle size distribution
When sprayed, most flakes lie parallel to the substrate. Concentrated specular reflection brings high brightness, good whiteness and strong flop effect.
Cornflake-Type
Made via traditional ball milling process, aluminum foil is repeatedly torn and broken into fragments.
- Thin and uneven thickness
- Jagged, irregular edges
- Tiny wrinkles on flake surface
- Wider particle size distribution
Irregular shapes cause flakes to tilt in all directions inside wet paint. Multi angle reflection creates strong metallic sparkle.
Silver-dollar and cornflake are two extremes on a continuous spectrum. Many intermediate type aluminum pastes are available on the market.
3. How Morphology Affects Optical Effect
Lightreflection direction depends on flake angles inside the coating film.
- Silver-dollar flakes align flat, producing concentrated highlight, mirror depth and strong flop. Smooth edges generate almost no stray scattered light.
- Cornflake-type flakes are disorder-oriented. Jagged edges scatter light in multiple directions, forming obvious sparkle points.
Important conclusion: Sparkle is mainly caused by irregular edges, not simply large particle size.
During solvent evaporation, capillary force and shear force control flake orientation. Uniformthickness silverdollar flakes tend to lie flat, while uneven cornflake flakes are easier to tilt.
4. Performance Trade-Offs in Practical Use
Whiteness VS Sparkle
- Silver dollar: High whiteness & flop, low sparkle. Ideal for high-grade mirror effect topcoats.
- Cornflake: Bright sparkle, relatively lower whiteness. Suitable for products requiring striking visual impact.
Hiding Power VS Translucency
- Thin cornflake-type flakes: Higher quantity per unit mass, good hiding power over dark substrates.
- Thick silver-dollar flakes: Strong single-flake reflectivity, excellent translucent metallic depth.
Orientation Stability VS Operation Tolerance
Silver-dollar aluminum paste delivers premium metallic appearance but is sensitive to spraying parameters such as viscosity, solvent speed and dry-film thickness, requiring strict process control. Cornflake-type paste has higher application tolerance; its final metallic look is more stable even with slight construction fluctuations.
5. Morphology Selection Guide for Different Industries
- Automotive OEM Coatings: Silver dollar type, for outstanding flop effect and DOI.
- Motorcycle & E-Vehicle Finishes: Cornflake or intermediate thick-plate grades for strong sparkle.
- 3C Plastic Coatings: Fine silver-dollar paste for smooth, grain free, high whiteness surface.
- Chrome-Effect Decorative Coatings: High-quality silver-dollar flakes to achieve mirror chrome-like appearance.
- Anticorrosion Functional Coatings: Leafing-type aluminum pigments to form a dense protective barrier.
6. Final Summary
Particle size data on TDS cannot fully predict the final spraying effect. Micromorphology is a vital, easily ignored factor that controls metallic appearance.
Before aluminum paste selection, confirm your core demand first: mirror depth or sparkling grain. Then pick suitable flake morphology and carry out real spray tests in your own resin system. Moving beyond simple particlesize comparison will greatly improve your formulation efficiency.
